Case Study 01

Conceptual Engineering for a Greenfield Rare-Earth Processing Facility

  • Critical Minerals
  • Conceptual Engineering
  • FEL Planning
  • Texas

Franc Engineering supported conceptual development of a greenfield rare-earth recovery facility designed to process recycled NdFeB magnet material through hydrometallurgical separation and metals-refining operations.

Planning basisApproximately 3,125 MT/year of feedstock
Product basisApproximately 1,000 MT/year of mixed rare-earth oxides and 50 MT/year of metals
Site basisApproximately 40-acre greenfield development

Engineering scope

  • Developed the overall process-flow basis for feed preparation, dissolution, gas treatment, solvent extraction, precipitation, calcination, reduction, and refining.
  • Prepared a facility layout integrating process areas, utilities, administration, truck access, material logistics, and product handling.
  • Incorporated a 16-tank tank farm, wastewater treatment, utility areas, and wind-based siting considerations.
  • Developed facility-area and equipment-footprint planning information to support project definition.

Engineering value: The work established a coherent conceptual process and facility-planning basis for a first-of-kind industrial project, allowing the project team to communicate scope, site requirements, and major process interfaces in a defensible format.

Case Study 02

Process Design for a Brownfield Gathering Facility Expansion

  • Midstream Oil and Gas
  • FEED
  • Detailed Design Support

Franc Engineering provided process-engineering support for expansion of an operating gathering facility receiving additional production from new well connections. The work advanced from front-end definition through detailed-design review and coordination.

Project typeBrownfield gathering-facility expansion
Design phaseFEED through detailed-design support
Primary systemsSeparation, storage, flare, metering, and compression

Engineering scope

  • Sized and specified sand-separation equipment and developed the sand-trap design basis.
  • Developed and reviewed process-flow information and P&IDs.
  • Supported equipment layout, plot-plan development, and equipment-siting decisions.
  • Defined and reviewed process-safety devices and associated design requirements.
  • Participated in formal P&ID and plot-plan design reviews.
  • Provided technical input supporting three-dimensional model development and construction drawing production.

Engineering value: The process scope connected operating requirements, equipment design, safety systems, and physical layout so that the multidisciplinary team could progress the expansion toward construction documentation.

Case Study 03

LPG Vaporization and Pressure-Regulation System for an Industrial Facility

  • Industrial Processing
  • International Project
  • Process Simulation
  • Guatemala

Franc Engineering provided independent process design for a propane and butane LPG vaporization and pressure-regulation system serving an international industrial facility.

Fuel servicePropane and butane LPG
System conceptSingle vaporizer with two-stage pressure regulation
Delivery basisProcess design and equipment specifications for procurement

Engineering scope

  • Performed process simulation across the required operating cases.
  • Developed the vaporizer sizing and system configuration.
  • Designed the two-stage pressure-regulation arrangement.
  • Calculated pressure loss across multiple piping segments.
  • Evaluated potential two-phase flow and its effect on system performance.
  • Prepared equipment-duty and specification information supporting vendor procurement.

Engineering value: The engagement converted the facility’s fuel demand and operating conditions into a defined vaporization, piping, and regulation basis that could be communicated directly to equipment vendors and the international project team.

Additional Franc Engineering experience includes:

  • Pressure-relief device sizing and verification
  • Atmospheric discharge and dispersion screening
  • Flare and relief-header capacity analysis
  • Tank venting and vapor-control systems
  • PFD and P&ID development
  • Heat and material balances
  • Process equipment sizing and specification
  • Air-permitting and emissions evaluations
  • Pilot and demonstration facilities
  • Data-center cooling and power-system interfaces
  • BESS noise screening
  • Field walkdowns, commissioning support, and installed-system validation
